Hi Mark, I had the same problems with my door seal. Check the lower rear corner, it should be squared off i.e.. not rounded off following the door panel. (Look at the fuselage edge for meeting the seal to see why.) Also, did you know the hinges are adjustable? The door has to be off to see how hole alignment of the hinge pins can be changed. They go through an adjustable eccentric located on the part of the hinge attached to the fuselage. Once these points are handled your ready to adjust the latch. The nice soft seal material seems to work best once every thing is lined up. Or you can do it the easy way like I did and stop by at Webco in good old Newton Kansas (EWK) and have them do it. They were fast and even had a new door hinge to replace my broken one! And my wife loved the "Silence of the Door". Hope this helps. Ray B
